Lower-Waste Packaging for Apparel

Less tape, less filler, smaller mailers and your own materials, packed the same way on the thousandth order as the first.

Apparel Is Easier to Pack Lightly

Clothing does not break. That gives apparel brands more room than most to cut packaging: a soft garment can ship in a right-sized mailer with no void fill at all. The work is choosing materials that hold up in transit and writing instructions the packing line can follow at volume.

    Where the waste usually is:

  • Oversized mailers

A tee in a mailer built for a hoodie, padded out with fill.
  • Extra layers

A polybag inside a bag inside a mailer, when one layer would do.
  • Inserts nobody reads

Several printed cards when one would carry the message.
  • Tape and filler

More than the package needs to arrive safely.

Use Your Own Materials

OC3PL does not force standard materials on you. If you have sourced recycled mailers, compostable stickers or specialty paper void fill, the team is trained to handle those materials, and can follow instructions that minimize tape and filler.

Send materials with your inventory, keep a buffer before drops, and tell your account manager about any handling quirks. Some lower-waste materials behave differently from standard ones, for example a paper mailer that needs a specific seal.

Materials are often billed separately from pick and pack. Ask for a complete price list covering boxes, mailers, tape and dunnage upfront.

Right-Size Before You Rethink

The quickest cut is size. A mailer that fits the garment uses less material and often costs less to ship, because carriers price by size as well as weight. See apparel shipping costs and dimensional weight.

Polybags: When You Still Need Them

Many apparel brands want to drop individual polybags. Before you do, check where they are still required. Amazon FBA prep, for example, covers poly bagging with suffocation warnings for items that need it. Retail accounts may have their own rules in their routing guides.

For direct orders, a garment that ships straight in a mailer without its own bag is common. Decide per channel, and write the rule into the packing procedure for each SKU.

Write It Down So It Holds at Volume

Lower-waste packing fails when it depends on memory. Clear written instructions with photos keep every packer consistent. Packing at OC3PL follows your own standard operating procedures for folding, bagging and packing, and size stickers, inserts and return instructions can be written into the procedure for each SKU.

On the building side, OC3PL’s warehouse uses energy-efficient lighting and electric forklifts where possible.

Want to test a new mailer before a drop? Ask your account manager to pack a few sample orders and send them to you. They are on site, so the conversation is with someone who can stand at the packing station with you. We’re here, we got you.

Testing a Change Without Risking a Drop

Packaging changes are safest between big events. Try them on everyday orders first.

  1. Pick one change at a time, such as a new mailer size or dropping a polybag.
  2. Ask the warehouse to pack sample orders and ship them to you and a few colleagues in different regions.
  3. Check how the garment arrives: creases, damage, how the unboxing looks.
  4. Roll it out on everyday orders for a few weeks and watch for damage-related returns.
  5. Only then use it for a drop or a holiday peak.

Write the final rule into the packing procedure for each SKU, with a photo. Packers follow the photo more reliably than a paragraph.

Tell customers what changed if it is visible, for example a paper mailer instead of plastic. A short line on a card or in the shipping email explains it and gets ahead of questions.

Where Lower-Waste Choices Meet Cost

Lower-waste packaging is often cheaper, not more expensive, because the biggest change is using less. A smaller mailer uses less material and can lower shipping charges, since carriers price by size as well as weight. Fewer inserts cost less to print and less time to pack.

Some specialty materials cost more per unit. Compare the full picture: material cost, packing time and shipping cost together, not the mailer price alone. Your line-item invoice from OC3PL shows each piece separately, which makes the comparison straightforward.

If a change slows the packing line, it shows up as labor. Ask your account manager how a proposed change affects packing time before you commit to it at volume.
